Product Definition

What Is Supercritical Foam (SCF)?

Supercritical foam is an ultra-high-performance microcellular elastomer produced via clean physical foaming using supercritical fluids (such as supercritical N₂ or CO₂) rather than chemical blowing agents.

In the supercritical state-where temperature and pressure exceed the thermodynamic critical point-gases exhibit gas-like diffusivity and liquid-like dissolving power. By saturating thermoplastic elastomer matrices (such as EVA, TPU, PEBA, or TPE) with supercritical nitrogen or carbon dioxide and rapidly releasing pressure, millions of uniform, closed microcells (10–30 μm) nucleate and expand instantaneously.

Because no chemical blowing agents (such as AC azodicarbonamide) or toxic cross-linking residues are used, supercritical foams eliminate formamide, VOC emissions, and yellowing odors. The resulting microcellular matrix delivers explosive energy return (up to 85%+), exceptional fatigue resistance, and featherlight density.

Selection Guide

How to Choose the Right Supercritical Foam for Your Project

A systematic technical roadmap to help product managers and footwear developers specify the exact material grade:

01

Identify performance tier

For budget-to-mid training footwear choose scEVA; for extreme durability pick scTPU; for elite competitive racing specify scPEBA.

02

Select manufacturing format

Decide between direct mold expansion (for net-shape finished soles) and flat autoclave block splitting (for CNC/die-cut parts).

03

Determine density & hardness

Balance cushioning softness (35C–42C at 0.11 g/cm³) with torsional stability and lateral support (48C–55C at 0.18 g/cm³).

04

Evaluate bonding & assembly

Review adhesive primer requirements and outsole TPU/rubber cementing protocols with our technical engineering team.

Procurement Pitfalls

Common Mistakes When Sourcing Supercritical Foams

Avoid costly trial errors by reviewing the critical engineering factors that distinguish supercritical physical foaming from traditional chemical expansion:

01

Using traditional chemical EVA shrinkage factors

Supercritical physical foams exhibit unique post-expansion cooling behavior. Molds must be engineered with dedicated expansion ratios.

02

Ignoring thermal stability requirements

Standard chemical EVA can stiffen drastically in cold weather. For sub-zero winter performance, specify scTPU or scPEBA.

03

Overlooking surface energy & cement bonding

Physical microcellular surfaces have closed cell skins. Appropriate UV primers or plasma surface treatments ensure permanent outsole bonding.

04

Relying solely on static hardness tests

Static Asker C hardness does not reflect dynamic energy return. Always evaluate drop-ball rebound and dynamic mechanical analysis (DMA).

Frequently Asked Questions

Frequently Asked Questions About Supercritical Foam

Comprehensive answers to the most common technical, commercial, and manufacturing questions from footwear developers and sourcing managers:

What is the fundamental difference between supercritical foam and conventional EVA foam?
Conventional EVA uses chemical blowing agents (such as azodicarbonamide / AC) that decompose at high temperatures, producing nitrogen gas alongside chemical byproducts like formamide, ammonia, and yellowing residues. Supercritical foam utilizes clean supercritical nitrogen (N₂) or carbon dioxide (CO₂) physical gas. The resulting foam features an ultra-fine microcellular structure (10–30 μm vs 100–300 μm in chemical EVA), delivering significantly higher rebound (up to 85%+ vs 50%), lower density, zero chemical odor, and zero formamide.
Which polymer types can be processed using supercritical physical foaming?
We process multiple thermoplastic elastomer bases including EVA (scEVA), Thermoplastic Polyurethane (scTPU), Polyamide Elastomer (scPEBA / Pebax® equivalent), and Thermoplastic Elastomers (scTPE). We also develop custom biopolymer and recycled blends based on client sustainability briefs.
What energy return (rebound resilience) percentages can be achieved?
Our standard supercritical EVA achieves 65%–75% ball rebound resilience, scTPU delivers 70%–80%, and our elite scPEBA formulations reach 80%–88%+, significantly outperforming conventional compression-molded EVA (45%–55%) and traditional PU foams (35%–48%).
Does supercritical foam contain formamide or harmful VOCs?
No. Because supercritical physical foaming relies entirely on inert gases (N₂ or CO₂) without chemical decomposition, no formamide is formed during processing. SGS and TÜV testing confirms non-detectable (ND < 5 ppm) formamide levels, making our foams 100% compliant with strict EU REACH, California Prop 65, and OEKO-TEX Standard 100 Class I regulations.
What is the minimum density available for supercritical foams?
Our scPEBA formulations can achieve ultra-light densities as low as 0.08–0.12 g/cm³. Supercritical EVA is typically produced at 0.10–0.18 g/cm³, and scTPU ranges from 0.15–0.30 g/cm³, delivering up to 40% weight savings compared to traditional footwear cushioning materials.
Can you manufacture finished molded shoe midsoles or only flat foam sheets?
We offer both manufacturing routes. We have in-house direct-mold foaming and compression presses for finished net-shape midsoles, outsoles, and orthotic insoles, as well as large autoclave block foaming for converters requiring continuous sheets, split rolls, and custom CNC/die-cut parts.
How does supercritical foam perform in sub-zero winter temperatures?
While conventional EVA stiffens and loses elasticity below 0°C, supercritical TPU (scTPU) and scPEBA maintain outstanding flexibility and dynamic rebound down to -35°C to -40°C, making them ideal for winter trail running, ski boot liners, and all-weather sports gear.
What is the dynamic fatigue resistance and compression set of supercritical foam?
After 100,000 cycles of dynamic compression testing under SATRA TM standards, our supercritical foams show less than 8%–12% thickness reduction and retain over 92% of their initial energy return, effectively eliminating the "pack-out" sensation experienced in conventional shoes after prolonged use.
How do we bond supercritical foam midsoles to rubber outsoles and upper fabrics?
Supercritical foams can be cemented using standard footwear assembly lines. Because the molded skin is very smooth and dense, we recommend standard light buffing or UV/chemical primer treatment prior to applying water-based PU adhesives. We provide detailed cementing process guides and recommended primer formulations.
Can carbon fiber plates or TPU shanks be co-molded inside the midsole?
Yes. We specialize in co-molding and precision insertion molding, embedding carbon fiber plates, torsional TPU shanks, or dual-density cushioning pods directly within the supercritical foam midsole during the molding cycle.
What color options and surface textures can you produce?
We provide custom Pantone color matching across white, black, vivid neon colors, and pastel shades. We also offer multi-color marbling, gradient color spray finishing, and specialized mold surface textures (matte, diamond knurling, micro-perforations).
What is your typical Minimum Order Quantity (MOQ)?
For custom molded midsoles, our typical MOQ is 1,000–2,000 pairs per mold size/style. For standard supercritical foam sheets or trial development orders, we offer flexible prototype batches starting from 300–500 sheets or equivalent square meters.
What is the sample lead time for new supercritical foam prototypes?
Standard flat sheet samples and existing mold prototype samples are dispatched within 3–5 working days. For custom 3D mold development, sample tooling takes approximately 12–18 days, followed by prototype sole delivery in 5–7 days.
What is the mass production lead time?
Standard mass production lead time is 20–30 days after final sample approval and deposit confirmation. Repeat orders can be expedited within 15–20 days depending on factory scheduling.
Can you supply supercritical foam from facilities outside of China?
Yes. Firefox Foam operates production bases in China, Indonesia, and Vietnam. This multi-country footprint enables us to allocate production to your preferred country of origin for tariff mitigation and supply chain redundancy.
How are supercritical foam sheets and molded soles packaged for export?
Molded midsoles are packed in dust-proof PE polybags and heavy-duty 5-ply export master cartons with protective dividers. Foam sheets are wrapped in anti-static PE stretch film and palletized with edge protectors to prevent transit damage.
Can supercritical foam be recycled?
Supercritical TPU (scTPU) and scTPE are 100% thermoplastic materials, meaning post-industrial scrap and end-of-life products can be remelted and reprocessed into new polymer parts without thermoset cross-linking degradation.
Do you provide technical support for our factory's shoe assembly lines?
Yes. Our footwear engineering team provides on-site or remote technical consultation regarding bonding parameters, heat-tunnel temperatures, pressure settings, and cutting dies to ensure smooth assembly integration.
What tolerance standards do you guarantee on foam thickness and hardness?
We maintain strict quality control tolerances: thickness tolerance of ±0.2 mm on precision split sheets and hardness tolerance of ±2 Asker C across production batches.
